IGBT Module Failures: Causes, Prevention & Repair

IGBT (Insulated Gate Bipolar Transistor) modules are the workhorses of modern power electronics. Found in VFDs, servo drives, UPS systems, welding machines, and inverters, IGBTs switch high currents at high speeds. When they fail, the consequences are immediate and expensive.

Why IGBTs Fail — The most common causes of IGBT failure are: overcurrent events (motor short circuits, cable faults), overvoltage transients (lightning, switching surges), gate driver failures that cause shoot-through, thermal stress from inadequate cooling, and age-related degradation of thermal paste and solder bonds.

Symptoms of IGBT Failure — The drive will typically show an overcurrent or short circuit fault immediately on power-up. The output phases may show a dead short when measured with a multimeter in diode mode. In some cases, only one IGBT in a three-phase bridge fails, causing single-phase operation or erratic motor behaviour.

Testing IGBTs — A basic IGBT test uses a multimeter in diode mode to check each gate-emitter and collector-emitter junction. Forward-biased, you should read 0.3–0.7V; reverse-biased, OL (open). A reading of 0V in any direction indicates a shorted device. For advanced testing, a curve tracer provides definitive results.

Prevention Strategies — Install appropriate AC line reactors or DC bus chokes to limit current rise. Use surge protection on incoming supply. Ensure the drive's heatsink and fans are clean and functional. Follow the manufacturer's derating guidelines for ambient temperature. Replace thermal paste during scheduled maintenance.

The Repair Process — IGBT module replacement requires careful desoldering of the failed module, cleaning the heatsink surface, applying fresh thermal compound, soldering the new module, and testing under load. Gate driver circuits must also be checked, as a faulty driver is often the root cause of the IGBT failure.

Cost of IGBT Repair vs Drive Replacement — An IGBT module replacement in a VFD or servo drive typically costs ₹5,000–₹25,000 depending on the module rating. The same drive as a new unit could cost ₹1,00,000–₹5,00,000. The repair saves 80–95% and restores the drive to full specification.
